DJ, What it is ... in the file/prefs menu I can monkey with the groups. I've added an outline file by hand to my .pcb file. If this layer is in group3 I get out_group3.gbr, if I put the outline in group4 I get out_group4.gbr upon printing to file. Odd. Don't know what I've uncovered here (perhaps my inept emacs'ing on the .pcb file?). I'm distilling a file to send you now.
